Port TB without Epoxy Fill??
Has anyone just ported and polished the lip out of the Throttle body and not filled in the bypass area with epoxy? Do you get a good gain out of this or does anyone know? Hate to use epoxy that could come out at a later date and do some damage.

Mine was done that way, but I changed other things at the same time. Plus the weather got much hotter - so I can't really say what kind of a gain it netted me. Call me crazy, but it felt like the throttle response was much better. However, better throttle response doesn't = a faster car or big gains. Take it FWIW, I don't think you'll lose any power by doing it. Chaulk it up as one of those "free" or low buck mods that help a little bit.

Just how common has it been for the filler to actually come out and get into the motor?
I would imagine if done correctly and allowed to dry properly that it would be quite rare.

If you do it right there is no chance of the epoxy coming loose, check out moroso they make an epoxy just for this kid of stuff. They make it to change intake ports, install Injector bungs stuff like that. it is call Moroso A+B epoxy, after it dries you can even drill and tap this stull it is strong as hell

I wrote to Thunder Racing and they said that they get 99% of the advantage by just porting and not using the epoxy. Sounds good to me. So if I wanted to do this myself, the main thing is to just smooth down the ridge in front of the butterfly plate? Can I do this with a dremel with the plate still in place or do I have to take the butteryfly plate and shaft out?

From 1998 - 2002, almost no one used epoxy. The focus was getting rid of the ridge and smoothing it out. Gains were typically 5 - 8 HP on a ported TB depending upon the mods (At that time the testing was on bolt-on cars or with cams that are mild by today's standards). I see higher results in today's expoxy TB's, but I don't follow this subject close enough to know if the higher HP is from the expoxy work or possibly the use of more agressive H&C cars as the test mules.
