I have found an intercooler with the following dimensions...
Dimensions - 23" wide (31" with endtanks), 11.75" tall, 3" thick

Have any of you installed an intercooler of this size in a LT1 equipped '93 thru '97 Z28 without hacking up (or minimal hacking up) of the nose area of the car?

That intercooler fits just fine. You will need to cut the bumper support though.
