I screwed up and couldn't get the pipes together without doing pie cuts which given the tools available takes a little longer. I wish I could have planned ahead and made the adjustments in the cut ahead of time but at this point it was too late.

After quite a few hours trying to make the piece look right, it was finished this weekend. I'm happy with how it turned out overall but there was a minor issue. I had to use lots of filler and grinding to get it smooth and there was a lot of heat applied over and over. There are some tiny cracks that keep showing up right after finishing a weld and I just don't feel confident that it will hold up. For someone of my experience level, I don't think the aluminum pie cut was the correct approach. I'm going to salvage what I can and remake it this week.

I was able to re-make this piece this weekend. I know it doesn't look much different than before, but it fits even better and things went much smoother the 2nd time. I should be able to fully weld it out this week.

  • Receive engine from machine shop and install
  • Locate and weld in sensor bungs
  • Purchase and install motor plate
  • Relocate ECU and BCM
  • Battery relocation
  • Install new meth injection system
  • Reroute fuel lines
  • Route turbo drains through frame
  • Intercooler front lip plate
  • Battery relocation
I'm sure there are a few other things I'm not remembering. :D

On Thursday of last week, I finally swapped out the Miller LS17 tig torch to a 9 series. I made a few practice welds that night and I'm looking forward to the versatility this offers.

Saturday

I made some 45 degree merges to attach the 1-7/8" wastegate pipe to the 2-1/2" turbo pipe. This should provide good priority for boost control.

Sunday
I went by Jon’s shop to check out a monster build he is nearing completion on. The intercooler attachments also needed to be fully welded. I only have 110V available currently and 125A isn’t nearly enough for 1/8” thick aluminum. His welds look way better than mine and I was able to observe and get some practice in. The trip was worth it. This can now be installed for hopefully the last time.

Monday
I stopped by the machine shop for an initial parts payment and to drop off the camshaft and head gaskets. While there, I checked out the completed heads and new rods.


You can really see the duration on the exhaust lobe in this picture.

Thanks, roastin240! A little more progress made mounting the waste gates this past weekend. The space is really starting to get tight inside the fender. For now, I'm going to vent it to atmosphere. I may get creative at a later point and tie it back into the downpipe if there is room.

Here's a view of both of the up-pipes almost fully welded. I have 7 more SS welds to make for the hot-side piping and it can then be sent off for coating.

The welds are looking better with every piece. I have two welds left to make for the passenger side T4 flange and then I'll bolt it all back on one last time to make sure fitment is still 100%.

Realistically, I would say it doesn't run till February. The engine doesn't show up until the end of this month and there are a lot of little things left to do. Like many people, I'm only doing this in my spare time and I learned long ago to not get in a hurry. I think without the hurricane, it may have been done sooner. Between work and helping friends and family, a lot of free time was lost.
