91 octane should be fine when tuned of course.
As for procharger, see Bob @ EPP, end of discussion, he is the procharger man and has the best deals and customer service you will find anywhere.
To not cut the bumper your going to have to run the twin intercooler set up like procharger style, or set your intercooler up like mine. Do a quick search for my build thread, could answer a TON of your questions as well, however it is very long

Will do! thanks! Yeah I want to run a twin intercooler setup....but Im wondering if its cost effective and whether it can with stand the power....Hmmm I wonder if they will just sell the intercooler and mounting hardware....

91 octane? A competent tuner can tune for that fuel no problem... 2000TransAm has made 840 rwhp on 91 octane, granted it's a 408 and he is having more than his share of problems... But you're not going for that much. You'll definitely should benefit from the advantages of methanol injection.
The Procharger twin IC's are criticized for their inefficiency at high boost levels... However, for 600 rwhp, I think they'll be just fine. There are so many people that upgrade their Procharger set-ups to FMIC's, I would not be surprised if the twin IC's pop up in the for sale section here or maybe Bob from Epp has one lying around... I don't know if ATI will just sell the individual components... Sometimes, they are a pain like that... ****, STS sells a scavenger pump with their kit I was once interested in... I called them and asked for it... They wouldn't sell it to me.
Many that install the STS kit have low hanging pipes. There are a few here that can do some CLEAN tucking in... I don't know their secret, but you can barely see the ******* hanging from the back... TRT has some nice clean installs to look at.
