Another Bad Corsa!?!?
The story is here: I purchased my car with the Corsa installed and fell in love instantly (the corsa was one of the biggest reasons I bought my particular car). About a month after owning it it developed a rattle on the inside that started small and eventually defeloped into a loud and obnoxious sound. I was embarrassed to even drive to the gas station! To make a long story short I read on another thread of several people here having similar problems and Corsa helping them out, so I did the same thing and contacted Corsa. Understandably, though they do have a Lifetime warranty on thier products, that applies only to the original purchaser so I was out of luck as far as that goes. They did agree, however, to allow me to purchase JUST the muffler to replace mine for a 'reduced' price. They also were to send out a prepaid shipping order to hve me return my defective muffler for them to investigate.
Well $240 later the muffler came in and I went t ohave it welded into the system and get it all back in order which ended up costing me an extra $110. No big deal, it was completely worth it to hear it crank up without a rattle and hear the lope again!
That was 3 days ago... Today... It rattles worse than it ever did before. The exact same problem. I put about 300-400 miles on it, and yes I did romp it it with a few WOT runs (who wouldn't). So now I've got the same problem, slighly worse in sound level, and am out about $350 (1/2 the cost of a good replacement catback). I really LOVE the corsa sound, but I don't want to fool with it any more. My car is no slouch, but it is far from pushing enough airflow to blow out two muffler's internals.
Currently I'm awaiting response on the feasibility of just getting my money back that I had to pay for the replacement. I'll ship it back to them no problem. It looks like I might be out of luck if I want to run a Corsa system. I'm already going to be out another $100 or so to have this one cut out and replaced (not counting the cost of a new muffler). I'm just sick about it all!
Now that I've vented a little, again let me reitterate that I was satisfied up to this point with the customer service, but this latest advent of problems in the build quality is more than disconcerting to me. Looks like I might end up going with the B&B Triflow or Magnaflow after all.
Just how widespread is this problem with the corsa? Does anyone have a known count?
I have had the material in a catylitic converter go bad and eventually break up into bits and rattle around in the exhaust.
OR
What is the material in the muffler? chambered similar to flowmaster or baffeled like a SLP exhaust? Either way there should not be any pieces rattleing around in there.
Well you didn't say how old your car was so here is a stab in the dark.

Also, it is running without Cats. I don't know what it is that is 'breaking loose' on the inside of it exactly. I do know that it doesn't use baffles. the best I can imagine is that there is a wall or plate in there that is coming loose and 'flaps' around in there under the airflow. I know of at least one other person with the exact same problem and when they sent him the replacement it did the exact same thing 3 days later as well. I'm willing to bet there are many more out there that we don't know about. If the replacemetns are doing the same things then odds are REALLY good that the 'problem' batch count is higher than people realize.
I think I hear it rattling now. Darn.
Good luck with that, sorry for the problems you're having. Mine has been great.
