I took it to shop to have them check for head gasket leak and they said the head gasket seems to be good. Changed thermostat to see if that helped but still no luck.

????

Maybe a dumb question, but when you tested the system for leaks did you test the cap as well? I know you got a new cap and all, but you're losing anitfreeze somewhere. Is it possible that the cap neck is cracked? I guess where I'm going with this is that the pressure raises the boiling point of the water, which is the catalyst for the anti-freeze iirc. When the car gets hot, the fluid expands and pushes the excess into your overflow. Maybe there is no leak, just not enough pressure. Just my 2 cents worth...

Go to autozone and rent their pressure tester, connect it at the overflow tank and pump up to 16#, should hold that pressure for several minutes.

yeah i tested cap when I tested system. I have been looking for cracks in neck and other parts of radiator but haven't found anything.

Something worth noting here is if You do have any coolant leaking into a cylinder, 1 or both of You're cats will be shot and You will know it because the catylist codes will go into memory directly

I know its a bit of an old thread now but I got a PM other day asking if I ever fixed my problem so I thought I would post it up in case anybody else had issues like mine.
I did end up fixing the problem but I am not exactly sure what it was. I changed out the head gaskets and the driver side did have some very small signs that it could have been leaking. cant be positive thats what it was though because when I put it back together I replaced every hose, took out powersteering cooler (went with manual steering rack), new water pump, new thermostat, and put in new radiator/cap.

I would think it probably was the head gasket but i replaced everything because I was sick of messing with it.

Hope this will help somebody out
