Improved Process
So, after a lot of research this what I came up with.
- Measure out your proposed opening (I used the measurements from the beginning of this post).
- Draw the rectangle you are going to cut. Make sure to leave at least 1 inch to attrach your cover to.
- I drilled 2, 1 inch holes (top left and bottom right) using a small hole saw.
- I then cut out my rectangle using power shears.
- I removed my pump assembly.
- Replaced the pump with a Walbro model GCA758-2.
- I sealed the pump cylinder with POR 15, once it dries it is 100% impervious to fuel and solvents.
- I also replaced my stock plastic fuel lines with Russell braided lines and fittings. I got a 4 foot supply line part## 658530(1 foot longer than stock) and used (2) 3/8" fittings part # 640853, and a 2 foot return line part # 658510 (6 inches longer than stock) and used (2) 5/16" fittings part # 640863. This made hooking up the new pump assembly a lot easier.
- I used a piece of aluminum diamond plate from Menards for the cover, placing screws at 2 inch intervals. Make sure that the screws you use are between 1/2 inch and 5/8 inch so that they do not run into your fuel tank.
- Finished up with a fresh fuel filter.
