Default Banjo bolts

Ok, I need a consensus on the banjo bolts. These are the bolts for the rear crossflow tubes that attach to the rear of the heads. My Impala was a bit smaller than 15mm but too big for 9/16. So I filed it down to 9/16 for a perfect fit. The last 3 h&c swaps I had done for guys, these ended up rounding off and I had to end up pulling the motors (MAJOR PITFA). Some I had done were 15mm perfectly. The the new ones I get from the dealer are 15mm
What I'm trying to find out is who else dealt with this or is it just me and my shitty luck.

Well, Sapper, I can tell you that I had a bad run in with my banjo bolts. When I rebuilt my engine in 2003 for my vette, I was being a cheap bastard and tried reusing the o-ring gasket that goes slips onto the banjo bolt and seals against the head. This was with the engine out of the car. Sure enough the ring started leaking on both sides after cranking it up for the first time Now, I don't know if you have ever saw how tight the engine bay is on LT1 Vettes, but let me tell you they are tight. I used a 15mm gearwrench to slowly turn the banjo bolt off. It was slow going but I eventually removed them, replaced the o-rings with new ones and then put the banjo bolts back on. This took me all day one Saturday back in 2003 just because of the tight space.

Anyway, the bolt size should be 15 mm. If I were you, just use a 15mm gear wrench. Its tedious, but it works.

Well, I,ve done many LT1's (@ 20) but here lately, it seems I'm running into more that want to be a PITA. The reason I ask this is because I'm doing another h&c swap on a guys Impala SS and his are extremely tight and now I have to pull the motor.
as for the aluminum crush washers, they are a must-do replacement. I learned that many years ago (before forums) and not the first time either. I thought it was just a bad washer. Stupid me!!! Oh well, learn from mistakes.

Live and learn. That crossover tube is just too much of a hassle than what it is worth.
