C-Clip Issues! woohoo!
on my stock 4ch i pushed in the axles and they just fell out, on this new 3ch they were a serious PITA to get out! had my buddy banging with hammer while i pryed with a screw driver and they eventually came out. swapped my 4ch backing plates(yes sensors removed) put my 4ch axles in and low and behold same thing! cant get these stupid freakin c-clips in. not enough room to stick a screw driver in there a pry while my buddy hits, they wont just slide in. any tips or tricks?

Sounds like the 3ch housing has axle saver bearings and a Torsen diff.
You CANNOT use axle saver bearings in a 7.5/7.625 with 4ch axles and a torsen diff. You have to ruin the seals to get the axles in and it WILL leak.

Jays_ssz28 is talking about the axle bearings & seals. They are installed at the outside of the axle tubes. If you have the 'repair' type bearings & seals they sitck out farther than the regular type so the axles won't slide in far enough.
If you force the C clips in you won't be able to get them out in the future. Just get the regular type bearings & seals and you will be good.

get a 8mm wrench and unbolt the wheel speed sensor from the backing plate. the problem i had was the axle flange where your wheel studs are was hitting the sensor and not letting the axle slide all the way in.

If all else fails I would get a small deumal (spelling) tool with a small grinding stem and cut the c , if you go this way you will have to do a complete tear down to clean ALL the grinding from the unit, if so you just reinstall ALL the shims back in same order

Got the c-clips in, it turns out someone had replaced them with repair bearings. so i yanked them out. put in GM style and seals, c clips went in smoothe and easy, however now i cant get the block in the middle there. any tricks to this now?

You've got to rotate the axles so the side gears move outward. If they moved in about 1/8" or more the side gear thrust washer might have come off the lip of the gear and is stuck between the gear and case.
Just don't hammer on the block, if the bolt hole breaks you're going to have a hard time finding a replacement.

wait what? im confused. what thrust washer?
edit: dunno if you know what im talkin about, the block that is held in by the 5/16" bolt that goes between the ends of the axles to hold them in place. it seems like the gears around the axles are out a smidge too far.

Maybe try turning and pulling each axle, turn them back and forth real quick about 1/4 turn. Do this with the pinion held, like in park (or gear with a manual trans)
When you hold the block up to put it in how much space would you need to get it in?

I'd tap it in. Just don't hit the bolt hole tab.
Do the axles move in and out easy? Might try some thick grease to hold the c clips in place and push and pull the axles in and out being careful not to push in and hit the axle seal. Nothing to go crazy on, just push and pull easy.
