I haven't done it, but in Tech. Drawing class (a long time ago), it was based on the "involute".

http://en.wikipedia.org/wiki/Involute_gear
http://mathworld.wolfram.com/Involute.html

I have been reading this book during my bathroom sessions, but I still have far to go:

I thought your cad program would have "tools" to help you design gears...

Chain gear or toothed gear?

A toothed gear is pretty straight forward. Just put a force on a single tooth and solve for shear at the reaction.. Cantaliever beam type problem.

Google is your friend. Try "gear design". Here's one it found:

Default gear

Go on the web and look at Browning gear and modify it for your application.
If you need a cad model just give me the part number
