Mine did the same thing the first time I hit 10psi :

BTW, ProCharger wouldn't warranty mine because it was over a year old. I upgraded to the metal one when I had popped a plastic one on the dyno and blew little black frisbees all over the dyno shop. This one let go on the highway at WOT and I thought for sure I had popped the engine - I was relieved to see the big hole in the plenum, heh.

After this I gave up and had the stainless plenum setup fabbed up - no more problems.

Dang, I'm surprised mine held 19psi for so long then! There is a good fabrication shop that said they can brace it pretty well. I will eventually have them do the plumbing to make it cleaner and eliminate the plenum, just kinda caught me off guard. I am going with thicker metal on the bottom though so hopefully it will be a little more resistant.

Yours did the EXACT same thing though, broke the weld all the way across on one side, and almost on the other.

They don't blow from boost per say... they seem to pop when there is not enough available bypass and the TB goes shut up top.

Hmm, I'd just assume it would pop a hose or at least blow one off before the plenum let go if it was that much of a shock? I'd think the constant expanding and shrinking from boost stressed the weld.

Thats what I'd lay my money on. Had they built them properly one of these should never fail, well in theory anyway. Something else weaker in the plumbing should let go first, like say a silicon coupler popping loose..

But thats just my opinion.

Spoke with the fab guys this morning and they said the welds from ProCharger were pretty questionable. My plenum even leaked a little meth out the front from a bad bead that didn't seal all the way.

Thats about what I figured. You'd expect more for the price of that piece, but I guess turning the most profit possible is a little more important that QC on pieces not as critical as the head unit itself.

P.S. - Trust did you get my PM about the radiator I'm lookin at?

I have been logging when at least 3 of these have popped now. All of them popped when the driver's lifted under high boost. The last one I could literally HEAR.

Hmm, other than bracing then, what can be done? I have a 50mm BOV, I mean I could add a second, but I don't know if that would help.

Your BPV is between the TB and the plenum correct? Initially, i thought that was the ideal place for it because thats the closest place to the TB as possible... But then I got to thinking some more- when you let off the throttle, all your plumbing is going to be pressurized from the outlet of the headunit to the BPV. So that leaves a split second of a boost spike on every component up to the BPV, and since your BPV is behind the plenum, that means the plenum is subject to that spike. I could be all totally wrong and off base here, just a thought that crossed my mind..

Back when I had my metal plenum, it had the BPV welded right onto the plenum itself. I ran up to about 15psi on mine, but I never had a problem. I read many horror stories exactly like yours and I also wanted a bigger intercooler, so I decided to sell off my setup before anything bad happened and that funded my FMIC build. Anyways, here was what my plenum looked like:

Hmm, seems like a sound theory to me. That may be a good place to put it, I'll have to try that.

That's a great idea ! My BPV was/is in a branch off the driver side intercooler tubing (standard ATI kit location).

If I still had the old plenum setup I'd definately do this.

I've seen that happen quite a few times. I'd either have it welded together with an extra aluminum L slate welded over the new bead or go to a FMIC setup.

Here's where I have mine and it also keeps the hot blower air out of the intercooler untill I want boost. Just another option.
