Questions for Cstone & J-Train:

As far as prep removal before you started the install, did y'all remove the a/c compressor, remove the starter, remove the alternator?? or just plugs, wires, coil packs stock exhaust, etc?

If you are doing motor mounts you will have have to move the A/C compressor and alternator forward. I think its the brackets that get in the way. The LT portion I pulled off-oil dipstick, plugs, wires, coil packs, old manifolds, y-pipe. I did not have to remove the starter, oil filter (HP-2006), steering knuckle. Driver side went in from the top and passenger from the bottom. My car really wasn't that high up either. Passenger side 02 didn't need an extension, but the drivers side does. I extended the drivers side and it seems to be working great. The two rear 02's will reach so I hooked them up for the hell of it.

Forgot completely about these.

Not crazy we can't use a 3"-4" FM merge...

Has anybody looked into what options are out there for upgrading the Y? Hell, I would even consider cutting the end of the collector off so I can use whatever Y/X/H setup I want.
I would much rather run an X pipe that my exhaust guy usually makes us.. It is also 2.5" but it is very cheap and sounds amazing coupled with 1 chambers, great X and ground clearance.

What other headers does this Y pipe fit? I think it would be mighty hard to sell it.

Is it close? Take some sandpaper to both ends. With the rust/ect on the I and burrs/ect on the Y it they both just may need some smoothing out.

It goes in 3/4 of an inch but need to go 1 1/2. Tried to do sandpaper earlier and just could not get it. Will have to try again in the morning. Maybe do some more sanding on it. The stock stuff was pretty rusted.

If it's going in, just not far enough then yes I would take more sandpaper to it. It'll go eventually.

There are specific guidelines for cu. in. versus pipe diameter, a 3 in. y is probably overkill for most genIII engines, and if it is going into a 3in. center pipe it's definitely overkill. You never want to go smaller as you move away from the exhaust source, it kills velocity.
