Default how big SHOULD I bore the Dartons?

When doing a Darton re-sleeve, they say a max bore of 4.160".

What happens when you reach that point (has anyone done it)? Why not any bigger (are the sleeve walls thin at that point)?

I had planned to do a 4.125" bore but if I can go on up to 4.160" and it be SAFE (daily driver/road race motor), then why NOT do it?

4.125 will allow room for future rebuilds. You will be able to go up in increments, if you max it out right away, when something happens to the cylinder wall, or when it needs a bore/hone, you won't be able to do it, yo'll need a new block. Besides, the .035 bore that you'd gain would probably not help much in the power/torque department. Just my .02, though.

other than the rebore option, are there any negatives to the 4.160" bore?

I agree with Spank on the 4.125 for the same reasons listed.

Actually, you'll find Darton doesn't recommend going over 4.155. Yes, this is approaching the point of making the remaining wall material too thin.
