Engine Knocking! WTF???

Ok. Went home for lunch and pulled the intake off. I didn't see anything in the intake ports. Stuck a pen magnet into each one to see if it fished anything out. But, nothing. That was all I had time to do. I guess I'll pull the plugs when I get home and see what that turns up. The I guess its pull the heads time.

Pull the plugs and crank it over by hand. If there is something holding the valve open (and you haven't bent the valve or damaged the seat) you should be able to pin point it as you turn the engine over. If it's just something holding the valve open and you can compress the spring and get out you may OK.

Not to rule anything out, but I can't see how it could be anything on the bottom end. You say the car ran great up until the intake install, then it started knocking the second you fired it up. I can't imagine anything going bad that quickly. Now if it had run for a few seconds w/o oil that would be one thing, but you said it had good oil pressure, and again, the noise started immidietley

Do you think that maybe something was stressed when you ran over that rock that busted your oil pan a good while back? and that it is a coincidence that it just happened to go when you swapped intakes? I know it's a long stretch but...

I didn't see where you ruled out rocker noise before the disassembly.
Put it back together, be super careful on your rocker torque one last time...22 lb/ft, rotate engine by hand 2 full rotations to bleed down the lifters, then 22 lb/ft again.
Re-test and report back. If it knocks, the engine comes out. If it doesn't, great.

I'm still betting that it wasn't sealed properly. When mine didn't seal well it was a LOUD ticking noise. Might easily be confused with a internal knock. Try putting it all back together and be sure to carefully check the torque sequence and settings for the intake.

I did a intake job a while back on a 2000 Firehawk. All sockets and bolts were accoutned for. Started it up and it was knocking its ***, after the engine guy came over to look at it. There was a piece of plastic that fell into the runner during the removal process. He rev'd it up a few times and it exited the motor with no issues.
