Welds are fine, people need to stop using them on cars that see streets that resemble a cobblestone road.

Every picture I've seen of a broken one, was in that same spot.

Some gussets there would probably be a plus...

Looks like moisture or water located by the broken area in one pic and rust inside the tubing in another pic, but it's too blurry to tell. That thing looks like it been through hell.

There you go.. a 3900+ runnign weight car driven daily with this k member on it, and no rel problems.... if this guy can run it without breaking it, then the guy that started this thead about breaking one must have pulled a dukes of hazzard with his car at some point.. just seemingly forgot about it, adn then one day the K member went pop, and he couldn't understand why.

I'll be putting one of these, along with the upper and lower a arms on my car probably towards christmas time (long way off I know) and have no concern about it breaking.

Looks to me like a bad weld to me. If something is welded correctly it is going to be as strong if not stronger than the adjoining metal around it. BMR I would imagine would want it back for QC purposes and probiably square you away on the rest of the kmember. That sucks and glad it didn't happen while you were on the highway or something. That could have killed you or someone else.

I'm sorry but I don't see where the header has any kind of damage to it that could also have damaged the k-member. Seriously, think about it! The header damage you see there is on the bottom of the collector, most likely from dragging it. The according to the picture from the way I'm seeing it is the headers are below the k-member when it is in an unbroken state. Also for something to "hit" the k-member it would hit the rack and pinion first because it actually sits lower if you look at the pics, and I can guarantee he would know somethings up if he hit something hard enough to weaken the k-member with the rack. It broke on the weld, that means to me that it wasn't welded right.
