-Waiting on a blade that can cut the lexan so I can make a lens for these.
-I'm going to have to modify the metal "holder" for the light so the projector can fit all the way back.
-Need input on how I should protect the bulb from water if it were to rain!
Lexan is the way to go, they can withstand heat up to 300*F in my own tests. At 350* they started to form small bubbles in the material. They also survived rock blasts (me throwing a big rock at as hard as I could) and can be bent 180* without breaking. Don't use plexiglass, it's brittle and has a much lower melting point.
The front lexan shield will need to be attached with just the right adhesive as well. Some sealers will outgas when heated and fog everything up.
You can attach a big rubber boot over the bulb ring area to keep water out.
You will also need to add heat vents. There are several different types. If you go to a junkyard and look at newer lights you will see them. And yes, the factory does make sure the whole assembly is sealed completely and then they install their own specific style of vents. Some designs use a rubber tube that is inserted near the top and then turns down to keep water out. Sometimes it is a smooth hollow tube and sometimes it has small zig-zag ridges on the inside to help dust stay out. Sometimes they add a small charcoal filter to also help keep dust out. Since your lights move up and down, I would not use this type.
Some of the newer headlights use a special vent that looks like a circular bandaid about 3/4" in diameter. It is a special breathable material that just sticks over a hole. It repels water and dust. You would need to get this brand new in order to stick over a small hole, but I don't know who sells them.
Some use a vent that looks like a plastic cap about 1/2" in diameter. A hollow plastic tube is inserted into the top and then the cap pops on over it. There is a small gap around the edges that allows air to move past it. This might be your best bet.
A vent near te top is necessary to prevent the hot air from building up and causing damage and to help equalize the air pressure.

I would try Laminex first as they have good prices and sell small portions. Consider getting a pair of 5x7 pices for $20. Besides 20mil and 40mil clear, they also have yellow, blue, smoked and charcoal.

If your having trouble finding Lexan, try looking at big hardware stores for it. I got some from Home Depot.
