If you plan to weld aluminum, its *generally* easier to use AC.

Taken from the "expert weldor" over at turbo mustangs. Funny cause I have found it impossible to weld aluminium with DC, much like the rest of the world. The only reason you would ever not use filler rod for tubing is when you have overlapping seams, and its not structural. Neither apply for what you are asking. You can use mild steel filler for moly, but it can crack. 308L stainless works better.

You can use mild steel on chromo but it aint recommended. in fact using chromo is not recommended but it you have to get some chromo filler or use 308 stainless. you have to use AC welding aluminum. just try it on DC..

I use ER70S2 with the 4130N chromemoly, or mild steel.

you can use DC on aluminum.... but just to tack weld. it provides a smaller arc than ac, therefore allowing a "zap" tack. good for sheetmetal setup. gotta use a short wave, and set the amperage pretty stiff.

when welding intercooler tubing, or headers, i'd surely use filler rod, as the seam will be VERY prone to a crack when under pressure, but moreso when subjected to vibration. best process is to just hit the seam where both parts are touching, and tack it in a couple places. then remove the assembly and fully weld it. most materials will undercut at the edge of the weld with no filler, enough to provide a stress area for a crack to start.

I always use filler rod on steal unless I'm building a non-structural component and I want a very flat weld like for IC plumping. Even then I've got rod in my left hand to add material where needed. It saves some grinding and clean up when setting up for chrome or powder coat.

Nope, buy a welding book, You always want to use the proper welding rod. There available for what ever your welding. Welding isn't something your going to learn overnite, it takes years of practice. Don't use stainless rod to weld chrome moly and always be sure to plurge with argon while welding stainless. Fuse type welding will make anybody look good but isn't very strong. Good Luck.

Your actually supposed to stess relieve Chromoly after you weld it also. Also beware of hexavalent chromium. OSHA is big on this right now, I just had a meeting last week.
Its in stainless, and obviously chromoly.

My advice is go hang out with an experienced weldor for a couple days even if you have to pay them or take a class or two at a community college and learn the right way to do it first, lot of bad and good info about welding on the net..

This will get you started:
