Default Best way to enlarge hole in QTP stainless headers?

I am helping a friend install a set of QTP stainless headers and have ran into the problem of one end hole not lining up. If you start with the rear bolt, all middle bolts will go in but the front goes in at an angle and wont thread. If you start from the front bolt the same thing happens and the rear wont thread.

What is the best way to enlarge one end hold on both headers? I believe these are 3/8 thick stainless flanges. Should I enlarge the entire hole diameter with a drill bit or should I try to elongate the end needed with a round file? Any other ideas? Anyone with this experience?

You might be able to get it to go by getting the
rear and two middles in, and then use a crowbar
between the tubes (perhaps wrapped in something
so as not to ding them badly) to torque the half-
flange (is this a half-flange setup?) into line for the
thread-in.

If this isn't practical, I think hogging the center
holes so as to allow the end hole more arc is the way
to go. I recommend a straight carbide burr (check
Ace Hdwr, my local has fairly nice ones) and slotting
the center two holes -away- from the direction you
want the front hole to move. That will require the
least material removal. Figure you will need to elongate
the 2nd hole from rear by 1/3, and the 2nd from front
by about 2/3 the distance you need to make up for
the front to thread cleanly.

i'd send them back and get a new set that does fit

i wouldnt do anything to them...give QTP a call first.... you dont want to end up messing something up and then not being able to return them..
QTPs fit very easily so there might be either a defective set or there is something you are not doing right or your car is just having an allergic reaction to headers

call QTP first

I 2nd that. Especialy for the price we pay for them. BTW I would get them again in a heart beat.

i had trouble getting the back pass bolt to line up the first time. get the back bolt in first, then get the front bolt. once those are in it should be a piece of cake.
