The 408 is easy and super versatile with a ton of piston choices so that's the one we do 90% of the time.

Sorry, don't mean to hijack your thread. I have a question that is kind of in line with yours...
What kind of numbers could I expect out of a 418 - 4.030 bore and 4.100 stroke? I know HCI can make or break the numbers, but...

also, would it be safe to spin this motor at ~7000 rpms? 800 hp/tq? ~16:1 compression? Fuel is no big deal, I can run % nitro if need be....But right now I'm shooting for E85.
I'm really stuck between building an LS motor or going BBC and big cubes. I know I can get big cubes/hp/tq out of a ~572. But I'm weighing in the LS possibilty.... I like that they are lighter and etc.

As of right now, I'm thinking that I need at least 800 hp/tq at ~6-7000 rpm, without power adders. If that's not very doable, then I have my answer.

A solid roller 408 can make 800 hp with good parts and race gas easy enough as well but it will be at higher rpm and will probably not last as long.

What length rods do you use with a 3.9" stroke? Do the pistons have to be custom made?

I done some simple math:
the water jacket will be exposed at 4.275" bore, thus lets assume that the boundary limit for the water jacket (W.J.) is 4.275". To calculate the remaining thickness with 4.000" bore:
-W.J..: 4.275"
-6.0 Block OME Bore: 4.000"
Thus avilabe thickness: ((4.275" - 4.000") / 2) = (0.275" / 2) = 0.1375" = 3.4925mm
If we bore the cylinder block to 4.060", the remaining thickness would be:
((4.275" - 4.060") / 2) = (0.215" / 2) = 0.1075" = 2.7305mm
If we bore the cylinder block to 4.085", the remaining thickness would be:
((4.275" - 4.085") / 2) = (0.19" / 2) = 0.095" = 2.413mm
The remaining thickness is almost 2.4 that I assume can handel the N/A engine

Thus, from experence what is the nominal diameter that the water jacket wall won't be structurally stable to hold the water pressure and the combustion pressure?
In my opinion, i think 4.1 would be the maximum with condition:
-cooling water shall be always maintained.
-programming to be safe margine from the border limit of detonation.
-compression ratio shall not be more than 11.5:1.0.
-the engine shall be natural aspirated.
