Royal pain confirmed! I was trying to align the MC from the engine bay while my wife tried to thread at least one of the bolts. She got the driver side in, but she kept telling me the passenger side hole (bottom hole) just wasn't inline with the hole in the firewall. So we quit for awhile and my dad came by to take a look. He said the same thing and that he wanted to open the hole a little more with a file. I tried to argue with him that TONS of people put these in without modification. He spent 30+ years on the assembly line at GM and said he knows for a fact that things don't always line up like they should.
Once he filed one edge of the hole a little bit, the 2nd bolt went right in. Tonight, we bleed the system and my fingers are crossed that I don't have to adjust the rod very many times.

Very cool, your Dad is a wise man glad you guys got it figured out! I messed around with the master cylinder adjustment a bit before ultimately doing what the majority of guys did and adjusted the clutch pedal to the height of the brake pedal, I think mine was even a 1/4 inch higher than the brake pedal.

Brake Booster
So I watched your how to's and love them. This worked for me. I've recently had to remove the master cylinder about 5 times the last two days in a few different camaro' and found that if you go ahead and spend the extra 15 mins to remove the brake booster it makes the job that much easier. I decided to do this after pinching the resevoir line and causing it to tear and leak. Took me about 45 mins total to remove the booster and pull the old master and install the new one then bleed the system.
