I normally run those numbers, but like the frequency turned way the hell up around 300 iirc. I've tried lower frequencies......and they all work well. Just seems like I have more arc stability with it turned up. What is the downside to having the frequency jacked on a butt weld? Say intercooler tubing.

100 amps seems pretty cool. Whats your typical travel speed at 100 amps? Can you describe the time it takes to form the puddle at only 100 amps?

I went out and practiced on a piece of polished 4" tubing from siliconintakes.com. I don't think my welding is the problem as I have no problem making the bead look nice and holding it steady. I think my problem is with prep.

I've done the whole stainless brush (only used on aluminum), scotchbrite pads, acetone.........I just can't seem to get anything clean enough to not have some amount of black specs in the weld.

Higher Hz will def help with arc stability. Your tungsten will help with that too. Generally I use 3/32, lanthanated or pure, depending on whats available at time of purchase.

here's a decent vid that touches on how I have mine setup. My techniques are very similar

I honestly don't do a whole lot of cleaning other than denatured alcohol. my belt sander for flattening the butt section, and an air grinder to debur the inside of the pipe... then just wipe down directly before welding, should clean up anything that would be considered contamination.

I used to use a convolute wheel to polish my edges, but they're kinda expensive and don't last long enough for me to warrant buying one. I don't do as much aluminum as I used to do, so I stopped using that method.
