How do you cut the front of your bumper , behind the gill, for your intercooler. I have seen this done, but do not see how to do it clean. Don't know were to start with the shape of the front end (it kind of curves back) and the actual bumper behind the foam (don't want to commise my car structure). If someone has done this mod, could you please explain to me how you did it and picturs if you have them, Thanks. Just don't want to start cutting and end up with an ugly hole in the front end of my car.

You just have to search. There are different ways you can do it as already said. Use a angle grinder with a cutoff wheel to cut the steel

I did a rough trace of the intercooler on the support then cut it off. I wanted the intercooler to slide up into the top of the support. I ended up cutting little slits on the back side and hammering the support out a little to fit it. I also cut the foam where needed. I pretty much did this to retain my fog lights LOL

I have some on my phone, my intercooler isnt mounted to the frame per se. I have holes drilled in the top of the bumper support that bolts to the IC and I have a couple brackets for the bottom that bolt to the bottom of the rad support.

This is the closet pic i have. i drilled two holes at the top to mount it and layed the intercooler on top of the beam to get a general shape to cut.


I havent done mine yet for the bumper... but i will be using the green painters tape to get the lines layed out how i want them and follow those lines while cutting it with a small pneumatic sawzaw. If you want to have a clean look i would go buy some nice edge trimming possibly.

in my sig you can see with the bumper cut. just started with a dremel cutoff wheel then smoothed it with a fine sanding wheel, then hand sanded and touch up paint on the spots i messed up

Looks like the stock bumper support that was cut. Piping is probably powdercoated.

it is all part of the re-bar that it bolts onto. i didnt cut the top part of it so it can have something to mount onto.
it intercooler size is 31-12.50-3"
the piping is aluminum painted black
