Better replacement visors (4th gen) - source?
Some time back I had seen replacement visors on eBay that
claimed to have a plastic (not cardboard) core and were a
direct fit replacement. Did not pull the trigger then, because
I had the idea to make my own. Now I go to look for them
again (my handiwork not being all that good a match) and
can't find what I remember.
Anybody got a line on what I'm talking about?

I disagree. When I'm driving in the morning the sun is low enough that it gets in my eyes when headed to work (and in my eyes on my way home, darn I bought the house on the wrong side of town lol), but it can still be dark enough that sunglasses would make it hard to see stuff in the shade (country roads where deer like to lurk). And glare from the sun in my face is still worse through glasses than just blocking the sun directly.

Mine is fully tinted at 50% too, its great for reducing glare, and looks great. Driving towards either rising or setting sun right in your eyes still helps to have some visors. Mine are shot too, so looking for some new ones as well.

Same here. Or at least make my own but I can't find a decently matching fabric from the DIY kits they have at places like pepboys. I'm sure I could use their fabric and make my own structure out of thin plexi but their "dark grey" is way too bright for my charcoal grey that's even faded from the sun. Does anyone know even where I could get a decent charcoal grey fabric so I could make my own visor and headliner?

That's what I did, only using ABS textured black. Close
to not-heinous, but not OE looking by any stretch. A
"race car look" is not what I'm going for.
But I do have some of that light weight carpet that's
supposed to match ebony interiors around here somewhere,
may try wrapping that around the ones I've got, just to
see.
