Gasket material and some sensor safe RTV. I think that's what I've seen used before.

Get some gasket material from Autozone, Advance Auto Parts, etc. Then, you will need to press the gasket on the manifold to get an "indentation" to cut it. I had to go that route until the o-ring finally came.

Yeah the gasket material will work fine. We use to use cereal boxes back in the LT1 days.

Would the gasket for the 92 work? or did you take out the o-ring groove when porting it? The other posters have some good ideas for making your own gasket, I was just curious as to how far you went with it.

a good tip on the Oring inlets, that you will be removing not fully the Oring groove. is to fill the groove with expoxy before you start the inlet opening work. drill some little 1/16 holes like normal fingers expoy work. than get the inlet new expoy flush (machine it, belt sand, or hand file) with the stock surface.
Doing that after your done with the inlet size, you have max gasket surface. also good on the gen3 75-78 orings setups were the Oring would have gone up over the IAC passage, and you will only have a little 1/16 OD profile for the DIY gasket to seal to. I see about getting some pics later, Ive done that a few times

No leaks, but I went ahead and removed it when my o-ring finally showed up.

I ported my 78MM FAST to 85MM and when I bought the 85MM TB, it came with a flat rubber gasket and an adapter. Since I wasn't using the adapter, I just used the flat rubber gasket because I ground my TB opening to the outer edge of the o-ring groove. I've had it on for a year and a half now with no issues. My suggestion is to call Byunspeed and see if they can get one of those replacement gaskets for you so you can use it.
