Interesting problem. I think the first thing we need to do is find out if the problem is mechanical or electrical. Try opening and closing the headlight by hand using the motors manual **** and see if all the mechanical parts are working properly.

I removed this piece (pictured below) and flipped the headlights up so I could get access to the front screws holding the headlight cover on... To my surprise, the headlight was functioning perfectly now...
I put everything but this piece back (it seems to hold the headlight assembly stable), my question now is, "Could this have seriously been the problem? Do I need this piece on, or can it stay off? and WTF is it?"

(sorry, stole the picture from Brent Franker's site)

Can I see pics of your setup? I want to try my best not to screw this up.

I did away with my stock headlights so I can't take a picture. I used blue insulated female spade connectors like so:

This is what they look like without the insulation.

The blue ones are the proper size. They plug in like this:

You can also use some pink ones. They are heavy duty.

If you've never used these before you will need a crimper to squeeze the wire to the connector. All these parts can be bought at your local autoparts store.

Did you take the gear out to rotate it or did you just turn the master crank?

Does anyone know where to find the yellow bumpstop cap the arm hits? One of mine fell off, and I need to find a replacement. When I turn the lights on, the headlight continuously goes up and down.

I am also open to some easy fixes to. Thanks!

Default When a headlight motor is going out...

WHen the headlight lid motor is on it's last legs could it cause the headlight to only work on occasion, or will it simply just stop working?

usually when a headlight motor is acting up it grinds after it goes down and the headlights pop up with the parking lights on. from what i've seen a headlight motor not coming up can mean that the manual headlight **** is too tight.

You mean the one located in the engine bay correct? When I look down at the closed lights I can see what appears to be an adjustable ****. Should I loosen that up or is that just for adjustment. It gives me the most trouble (well almost always) when they pop up from the "ambient light sensor" (Can. car). When I turn them on manually they both seem to work. Thanks man.

This is in my first post...............

If your little white stopper has fallen off or missing a chunk of it don't panic. All you need to do is grab a roll of electrical tape and just put enough wraps/turns of tape on the end were the stopper is or was. Works perfect!! Signs of a missing stopper is, the headlight goes fully down then pops up just a little, or it does a constant up/down/up/down
