Default 5-6 driven gear removal

Im doing a t56 rebuild and i can not remove the 5-6 driven gear off the shaft. Ive broken 3 pullers and about 10 teeth off the gear. Ive read that I can press the gear off with a hydraulic press, but how can i do that if i cant get the shaft out of the transmission? Is there a way to remove the shaft with the gear and take it to a shop for removal?

A 3 jaw puller and a hose clamp securing the jaws from slipping off the gear is all you need. Protect the mainshft end with a 12mm bolt and make sure the jaws are tight against the gear. Some folks have reported that they needed heat on the gear, but I never have. Since you've already ruined the gear, some heat on it wouldn't hurt even if it does temper the metal.

I've had a couple that were real boogers to get off and needed some heat, one was so bad it broke 2 professional pullers. Ended up having to take a cutoff wheel to the gear to get it off.

You might have to heat it with a torch, and maybe a couple some taps with a hammer to help nudge it loose. Sounds like you already trashed it anyways.

I had a little trouble with mine as well, and read somewhere about a trick used by professional builders. With your puller tightened down on the mainshaft trying to remove the 5-6 driven gear, take a hammer and give the end of the puller a few good wacks--nothing ridiculous, then try to turn your wrench on the puller. Alternate blows with a hammer with trying to turn the wrench on the puller. After a while, it may loosen. I also applied a small amount of heat to the gear as well, but it was with my wife's creme broulee butane torch (hah!), so it may not have gotten hot enough to amount to anything.

Be patient with it. I actually quit after a while and came back to it the next day. I left the puller on it, tightened down, over night. Came back next day and it popped right off. Goofy.

I gotta wonder if someone had this apart before and used loctite on it instead of buying a new gear? I'd heat it.

Thats a definite possibility.. I took it to the shop I work at and we cut the damn gear in half and its still clunk to the shaft.. i started dissasembling the mainshaft backwards and i will take the shaft and put the gear in a press. If that dosent work ill just buy a new shaft and gear.

Wow, this is the worst case I've ever heard of. I'd be willing to bet there's loctite, the gear somehow overheated and welded itself to the shaft, or the gear somehow twisted the splines on the gear and on the mainshaft and became stuck to the mainshaft.

Yeah the gear is cut in half with a cut about 1/2 inch thick. you can see the splines on the main shaft where i cut the gear and it will NOT come off... i have to be the unluckiest person out there.

Did you ever try to heat it? It was suggested many times but I didn't read that you did.

We took it back in the shop and used a torch to melt the gear teeth off the 5th gear so it would slide out of the case. Then we took a bearing splitter and hugged it around the bottom of the 6th gear and put it in a 20 ton press. It finally came off, will post pics

You might get a little whine in 5th, but that should be fine.

I also took my flywheel and resurfaced it. Would you run this? Im going with an ACT 6 puck clutch and im trying to save all the money i can now that I need to replace the bearings in the trans as well... Its straight just has the heat marks as shown in the pic.
