Chipped a 1/4 inch size piece off of the bottom of 5th. I tried pulling it using extended 3 jawed pullers like shown in the ls2 T-56 rebuild article. They didn't quite get enough grip and one tooth just broke. Just a little warning to those attempting the rebuild themselves.....spend a little more and buy a small press. I just checked on a new 5-6 gear and they want 297.00 for one. One gear costs more than the whole rebuild and press put together.

Yeah, I was going good and I was saving lots of money until that gear broke. I think it's probably still safely usable, just trying to decide if it's worth buying a new one. It only broke on the corner and left no burrs. I may just throw it back together and run it. Supposedly all it may do is make a small whine.

I would suggest that you check out the gear box on e-bay or rockland gear. They are the cheapest out there. One tooth is not really that bad if you clean it up, take a pic of it, post it.
Speaking of rebuilds, I have seen few that did not need new driven speed gears from torn up clutch teeth & worn syncro assemblies. It just needs a steel fork, blocker ring/shift fork pad, billet key is not common occurance. But I alway get used up trannies & redo them right. Thats whay places charge 1K +. They are rebuilt.

the same thing happened to my buddies t56, he was using some home made puller and chipped 1/4" off of the 5th driven gear. he filed the burrs off and threw it back in, with no problems. if the money is available i would change the gear cluster, if your budget is tight
you should be ok with putting it back in and not worry about it.

Thanks guys, that is making me feel better. My buddy who has built a few transmissions said that he thought it would be fine. It broke off clean with no burrs. I'll post some photos in a little while and get your opinions again.

That is not real bad. I would reuse it.
Still chamfer the edges of the broken teeth w/a small file or whatever you can get it with. So that way it doesn't have a sharp edge to dig into the 5 driven with. It shouldn't be a problem .

Thanks Wrencher. That's what I needed to hear. By the way, The gear box was asking 297.00 for this gear on ebay and my local TPS could get me the gear for 174.00 out the door. I couldn't believe that. They were actually cheaper on the rebuild kit too, but I already bought it from the gear box. I always thought the gear box was cheapest too.

Damn, I was thinking of using a puller like you, but decided to go get a bearing seperator and 12 ton shop press from harbor freight. They're on sale right now for $109 and come with free arbor plates. The gears (that I have removed so far) all came off pretty easy, its the two bearings on the ends that were the bigget bitch to pull off.
Heat, would have probably made it much easier...

wow, used the new 12 ton press last night, how easy everything came off. Including the bearings. I was rigging up my own fixtures and using threaded rod and stretching the hell out of everything. Felt like things were going to snap and go flying.
Last night, took the press out of the box assembled it, and smiled when everything came apart so easy. Imagine that, using the right tools actually works
didn't need to apply heat as I thought I would have to.
I used the old inner bearing races as drivers to push the new bearings on the shaft. Nice fit.

I also chipped a small piece off. Since the gears are in constant mesh, you won't feel any damage unless it is to the center of the gear. A quick file and mine is going right back in as well

Wow, glad to see I'm not the only one to ever do this, I had this accident today. I thought I was going to be sick, Same gear, same little chip as the pictures. Everyone I've talked to said they think it will be ok as it's not a Hard Driving gear (1-4) and it's in constant mesh.

I've been running mine now for a couple of weeks and it seems fine and makes absolutely no noise. I don't know how you guys are using the press to get the 5-6 gear off. I don't see a way to remove it without using a jaw puller or buying the correct tool for $600.00 to get it off. I agree though that a little heat might help it slide off more easily. If you buy a small three jawed puller that fits around the gear better than mine did, then you should have no problem though.
